3D Printing - Casting - Mold Making - Production

 Halo m9 Fragmentation Grenade

The Halo 5 M9 Fragmentation grenade was a project that was going to going along with the upcoming Halo Master Chief costume. The goal was to make these mass produce-able while being lightweight and have the ability to attach to a utility belt or to armour.

The project started with a 3D print from Thingiverse created by “misterchiefcostuming”. Link will be below. After 3D printing it out of PLA using a Prusa i3 MK3, some slight modifications were made, replacing the front section to allow a wire to slide through. Additional details were added using ApoxieSculpt. The metal details are raised metal washers with round screws.

After the original was done, it is time to mold this sucker! We used Mold Star 30 to make a silicone jacket mold. Later using Free Form Air by Smooth On to create a solid jacket to keep the silicone in place. We actually had trouble using the mold in this way so we scraped it and created a classic 2 part box mold. The grenades were cast using Smooth Cast 57D, which is a semi-rigid resin that can be rotated “slushed” around the inside. This keeps the product not completely solid so it can sustain a fall while being very light. The rest is painted using various acrylic paints and finally sprayed with a semi-gloss clear coat. A steel wire is attached to the grenade and allows it to be clipped to armour or an under suit.
